IF you are going off of the Bilstein instructions, they can be flawed. When I was putting on 4800s the Bilstein instructions failed to mention (and show on the diagram) that a lower nut below the washer needed to be reused.

How much is showing on the other side?

Make sure you use the nut from the old setup.

Let it ride for a few days...if you hear any knocking you will know what the issue is. I only had it on one side.

Only tighten struts and shock absorbers in rubber suspensions once the vehicle is back on the ground (K0 position). Other fixings (e.g. clamps) have to be tightened before lowering the vehicle.

How are you holding the nut to tighten the allen socket head with your torque wrench?
You sure your torque wrench is accurate? My 1/2" Proto is 10 lbs off for the entire scale.
